Electric motorcycle battery pack assembly is a systematic and precise manufacturing process that determines the overall performance, safety and service life of the 72V vehicle battery pack, involving cell sorting, structural layout, electrical connection, safety protection and overall sealing testing. The entire assembly process follows strict new energy vehicle industry standards, especially for lightweight electric motorcycle battery packs under 15kg, which puts forward higher requirements for process precision and material selection. The first core step of assembly is precise cell screening and grouping. Staff will strictly test the open-circuit voltage, internal resistance and capacity of each pouch cell, and group cells with consistent parameters in series and parallel. This step avoids inconsistent cell attenuation in subsequent use, prevents local overheating and capacity decline, and ensures the long-term stable operation of the entire battery pack.
Structural layout and electrical connection are the key links of battery pack assembly, directly affecting the weight control and power output efficiency of the battery pack. For 72V ultra-light battery packs, the assembly adopts a compact layered stacking layout of pouch cells, abandoning bulky fixed brackets and using lightweight insulating gaskets and high-strength adhesive for positioning and fixing. This design effectively reduces the assembly weight while preventing cell displacement and friction damage caused by vehicle vibration. In terms of electrical connection, high-purity copper busbars and low-resistance high-temperature wires are used instead of ordinary aluminum materials, which can withstand high-rate current discharge, reduce heat generation during operation, and avoid circuit aging and short-circuit risks. All welding points adopt precision spot welding technology to ensure firm connection and low contact resistance.
Safety protection assembly and finished product testing are the final guarantee for the quality of electric motorcycle battery packs. During assembly, an intelligent BMS is embedded in the battery pack, which is precisely matched with the 72V nominal voltage system to realize real-time monitoring and intelligent protection of single cell voltage, total pack voltage, working current and cell temperature. Meanwhile, the interior of the battery pack is filled with flame-retardant and heat-conducting materials, which can conduct working heat quickly and isolate flame spread in case of extreme conditions. The outer shell adopts high-strength waterproof and dustproof engineering plastics or lightweight aluminum alloy materials, and undergoes seamless sealing treatment. After assembly, all battery packs will pass strict tests including vibration test, drop test, waterproof test and full charge-discharge cycle test to ensure that the finished product can adapt to various complex road conditions and harsh outdoor environments, meeting the daily commuting and long-distance riding needs of electric motorcycles.
